Tomato Sauce Production Line: Processing, Cooking and Filling

Tomato Sauce Production Line: Processing, Cooking and Filling

Tomato Sauce Production Line: Processing, Cooking and Filling

Tomato sauce is one of the most widely used products in the food processing industry. It is used in ketchup, pasta sauces, pizza toppings, ready meals, canned foods, and many other food products. As demand for processed tomato products grows, manufacturers need efficient and reliable tomato sauce production lines to ensure consistent texture, flavor, product quality, and packaging performance.

A commercial tomato sauce production line typically includes raw tomato washing, sorting, crushing, pulping, concentration, mixing, cooking, sterilization, and filling. Depending on the final product, manufacturers may also need homogenization, deaeration, and specialized filling equipment.

However, producing tomato paste is different from manufacturing ketchup or seasoned tomato sauce. Some products require fresh tomato processing and vacuum concentration, while others use existing tomato paste as the main ingredient and focus on formulation, mixing, cooking, and packaging.

This guide explains how a complete tomato sauce production line works, what equipment is required at each stage, and how to configure a suitable processing system for different tomato products.

1. What Products Can a Tomato Sauce Production Line Manufacture?

Before selecting equipment, manufacturers should identify their target products. Tomato paste, tomato puree, and tomato sauce have different processing requirements.

1.1 Tomato Paste

Tomato paste is a concentrated tomato product made by removing water from processed tomato pulp.

The production process generally includes washing, sorting, crushing, heat treatment, pulping, refining, vacuum concentration, sterilization, and filling.

Commercial tomato paste is commonly produced at different soluble solids concentrations, often around 28–30° Brix or 36–38° Brix, depending on the intended application and customer specification.

It is widely used as a raw material for ketchup, sauces, soups, and other food products.

1.2 Tomato Puree

Tomato puree is a less concentrated product than tomato paste.

It retains the natural tomato pulp and has a relatively smooth consistency. Depending on the target specification, it may undergo pulping, refining, and limited concentration.

Tomato puree is commonly used in cooking, ready meals, pasta sauces, and other food applications.

1.3 Tomato Sauce and Ketchup

Tomato sauce and ketchup are formulated products.

They are generally manufactured using tomato puree, tomato paste, or a combination of tomato ingredients, together with other ingredients such as water, sugar, salt, vinegar, spices, and seasonings.

The ingredients are blended and cooked to achieve the required flavor, viscosity, and consistency.

The exact formulation depends on the target market and product specification. Ketchup and other tomato-based sauces should not automatically be treated as the same product.

2. Complete Tomato Sauce Production Process

There are two common production routes, depending on whether the factory processes fresh tomatoes or purchases tomato paste as a raw material.

Route A: Processing Fresh Tomatoes into Tomato Paste

Fresh Tomatoes → Washing and Sorting → Crushing → Hot Break / Cold Break → Pulping and Refining → Vacuum Concentration → Sterilization → Aseptic Filling

This route is suitable for factories processing fresh tomatoes into tomato puree or concentrated tomato paste.

Route B: Manufacturing Tomato Sauce from Tomato Paste

Tomato Paste / Tomato Puree → Ingredient Preparation → Mixing → Cooking → Homogenization (Optional) → Deaeration (Optional) → Thermal Processing → Filling → Capping and Labeling

This route is suitable for ketchup and seasoned tomato sauce manufacturers.

A factory can also combine the two routes by producing tomato paste from fresh tomatoes and using part of the output for further sauce manufacturing.

3. Main Equipment in a Tomato Sauce Production Line

3.1 Tomato Washing and Sorting Machine

The first stage of fresh tomato processing is cleaning and sorting.

Fresh tomatoes may contain soil, leaves, stones, damaged fruit, and other foreign materials. A washing and sorting system removes these impurities before the tomatoes enter the processing section.

Common equipment includes:

  • Bubble washing machines.

  • Spray washing systems.

  • Roller or brush washing machines.

  • Inspection and sorting conveyors.

The washing method depends on the raw material condition and required processing capacity.

After washing, operators or automatic sorting equipment remove rotten, green, and damaged tomatoes.

Proper raw material selection is important because fruit maturity, color, and quality directly influence the final product's appearance and flavor.

3.2 Tomato Crushing Machine

After washing and sorting, fresh tomatoes enter the crushing section.

A tomato crusher reduces whole tomatoes into smaller pieces or pulp, making subsequent heating and extraction more efficient.

The crushed tomatoes are then transferred to the heating system.

The crushing equipment should be designed to handle the required raw tomato throughput without creating unnecessary processing delays.

3.3 Hot Break and Cold Break System

This is an important processing stage that is sometimes overlooked when designing a tomato processing line.

After crushing, tomato pulp is heated to control naturally occurring enzymes that affect pectin and viscosity.

Two common methods are used:

Hot Break

Hot break processing involves rapidly heating crushed tomatoes to a relatively high temperature, commonly around 85–95°C, depending on the process design.

This helps inactivate pectin-degrading enzymes and preserve a higher viscosity in the final tomato product.

It is commonly selected for concentrated tomato paste and products requiring a thicker consistency.

Cold Break

Cold break processing uses a lower heating temperature, commonly around 65–75°C.

It generally produces tomato pulp with lower viscosity and can be suitable for products where a lighter consistency and different flavor or color characteristics are desired.

The appropriate process depends on the target product, raw material, and final quality requirements.

The hot break or cold break system should therefore be selected before finalizing the pulping and concentration equipment.

3.4 Tomato Pulping Machine

After the heating stage, the tomato mixture enters the pulping and refining system.

A tomato pulping machine separates the usable tomato pulp from unwanted materials such as:

  • Tomato skins.

  • Seeds.

  • Coarse fibers.

  • Other insoluble residues.

Industrial tomato processing lines commonly use a pulper or finisher equipped with rotating blades and screens.

Some systems use two-stage refining to obtain a smoother pulp and control the final particle size.

Screen specifications can be adjusted according to the desired texture.

For manufacturers producing tomato puree, ketchup, or concentrated tomato paste, this equipment is important for obtaining a consistent pulp quality before further processing.

3.5 Vacuum Concentration System

The vacuum concentration system is a key component of a tomato paste production line.

Its main function is to remove excess water from tomato pulp and increase the concentration of soluble solids.

Under vacuum conditions, water evaporates at a lower temperature than under atmospheric pressure. This helps reduce unnecessary thermal exposure during concentration.

Industrial tomato concentration systems may use:

  • Single-effect vacuum evaporators.

  • Double-effect evaporators.

  • Multiple-effect evaporators.

  • Falling-film or forced-circulation evaporation systems, depending on capacity and product characteristics.

The target concentration is determined by the final product specification.

For example, concentrated tomato paste may require approximately 28–30° Brix or higher, depending on the application.

The required evaporation capacity depends on fresh tomato input, initial soluble solids, final Brix, and production hours.

Important: A vacuum concentration system is not required for every tomato sauce production line. If a factory purchases ready-made tomato paste and only manufactures ketchup or seasoned sauce, it may only need mixing, cooking, and filling equipment.

3.6 Mixing and Cooking Tank

For ketchup and formulated tomato sauce, the mixing and cooking section is essential.

Tomato paste or puree is transferred into a stainless steel mixing tank, where other ingredients are added according to the product formulation.

Common ingredients may include:

  • Water.

  • Sugar.

  • Salt.

  • Vinegar.

  • Spices and seasonings.

  • Other approved food ingredients.

The mixing tank can be equipped with an agitator to help distribute ingredients evenly.

A jacketed cooking tank can provide controlled heating through steam or another suitable heating medium.

Depending on the product viscosity and formulation, the tank may use an anchor agitator, scraper agitator, or another suitable mixing structure.

The main objectives are to achieve uniform mixing, dissolve ingredients, develop the desired flavor, and obtain the required sauce consistency.

For viscous tomato products, proper agitator design is particularly important to reduce dead zones and prevent excessive material buildup on heated surfaces.

3.7 Homogenizer

A homogenizer can be installed when the product requires a smoother texture and more uniform particle distribution.

It may help reduce noticeable particle size differences and improve the physical consistency of certain tomato sauces.

However, not every tomato product needs homogenization.

The selection depends on:

  • Final product viscosity.

  • Particle size requirements.

  • Desired mouthfeel.

  • Product stability.

  • Formulation and processing method.

For products containing larger visible tomato pieces, excessive homogenization may not be appropriate.

Therefore, homogenizer selection should be based on actual product samples and the target texture.

3.8 Sterilization and Pasteurization System

Thermal processing is essential for controlling microorganisms and achieving the required product shelf life.

The appropriate treatment depends on product acidity, formulation, viscosity, packaging material, filling method, and storage conditions.

Common solutions include:

Tubular Heat Exchanger

Suitable for many liquid and semi-liquid tomato products. Its design can be adapted to products containing suspended particles.

Scraped-Surface Heat Exchanger

Can be considered for highly viscous products or products that tend to stick to heated surfaces.

Batch Cooking and Thermal Treatment

For smaller-scale production, a jacketed cooking tank may be used as part of a validated batch processing system.

For shelf-stable products, the thermal process must be properly validated. A heating tank alone does not automatically guarantee commercial sterility.

The sterilization system must also be coordinated with the selected filling and packaging method.

For example, aseptic filling requires a compatible sterilization process and sterile product transfer system. Products filled into containers before retort processing require a different equipment arrangement.

3.9 Bottle or Pouch Filling Machine

After processing, the tomato product moves to the filling section.

The filling machine must be suitable for the product's viscosity, filling temperature, and packaging format.

Common packaging options include:

Bottle Filling

Suitable for ketchup, tomato sauce, and tomato puree.

Depending on the product, the filling machine may use piston filling or another suitable positive-displacement filling method.

Bottle filling systems can be integrated with automatic cap feeding and capping equipment.

Pouch Filling

Suitable for retail tomato sauce, ketchup sachets, and larger-volume flexible packaging.

The machine configuration depends on whether the customer uses premade pouches or roll film.

For thick tomato sauce, the filling system must be designed to handle viscous materials accurately without excessive dripping or product buildup.

Aseptic Bulk Filling

For concentrated tomato paste intended for industrial use, aseptic filling into suitable bags, drums, or other bulk packaging formats is a common solution.

The filling method must be selected together with the upstream sterilization system.

3.10 Capping and Labeling Machine

After bottle filling, containers move to the capping section.

An automatic capping machine applies and tightens the appropriate caps to achieve a reliable closure.

The labeling machine then applies product labels according to the bottle design.

A complete end-of-line packaging section may also include:

  • Date coding machine.

  • Bottle inspection system.

  • Shrink wrapping machine.

  • Carton packing machine.

  • Carton sealing machine.

The final configuration depends on the packaging format and required production speed.

4. Different Production Line Configurations for Tomato Products

Although these products share some equipment, their production routes should be designed separately.

4.1 Tomato Paste Production Line

Typical process:

Fresh Tomatoes → Washing and Sorting → Crushing → Hot Break → Pulping and Refining → Vacuum Concentration → Sterilization → Aseptic Filling

Main equipment:

  • Tomato washing and sorting machine.

  • Crushing machine.

  • Hot break system.

  • Tomato pulping and refining machine.

  • Vacuum concentration system.

  • Sterilization system.

  • Aseptic filling machine.

This configuration is suitable for manufacturers producing concentrated tomato paste for further food processing or industrial distribution.

4.2 Tomato Ketchup Production Line

Typical process:

Tomato Paste → Water and Ingredient Preparation → Mixing → Cooking → Homogenization (Optional) → Deaeration (Optional) → Thermal Processing → Bottle or Pouch Filling → Sealing

Main equipment:

  • Tomato paste mixing tank.

  • Ingredient preparation system.

  • Jacketed cooking tank.

  • Homogenizer (Optional).

  • Deaeration system (Optional).

  • Thermal processing equipment.

  • Bottle or pouch filling machine.

  • Capping and labeling machine.

This configuration is suitable for manufacturers producing retail ketchup and formulated tomato condiments.

The factory can purchase ready-made tomato paste instead of installing a complete fresh tomato processing and concentration system.

4.3 Tomato Sauce Production Line

Typical process:

Tomato Puree or Paste → Ingredient Mixing → Cooking → Texture Adjustment → Thermal Processing → Filling → Sealing and Packaging

Compared with concentrated tomato paste production, this route places greater emphasis on formulation, cooking, viscosity control, and final packaging.

The equipment configuration depends on whether the finished sauce is smooth, chunky, or contains additional ingredients.

5. How to Choose the Right Tomato Sauce Production Line

Selecting a suitable production line requires a clear understanding of the product and manufacturing requirements.

5.1 Define the Final Product

The first question is what the factory plans to manufacture:

  • Concentrated tomato paste.

  • Tomato puree.

  • Tomato ketchup.

  • Smooth tomato sauce.

  • Chunky tomato sauce.

  • Other formulated condiments.

Different products require different processing and filling equipment.

5.2 Confirm the Processing Capacity

Manufacturers should specify the required capacity in the correct units.

For fresh tomato processing, capacity is usually expressed in tons of raw tomatoes per hour or per day.

For formulated sauce production, capacity may be expressed in kilograms per hour, liters per hour, or finished packages per minute.

It is important not to confuse fresh tomato input capacity with finished product output.

5.3 Confirm the Target Brix and Viscosity

Brix indicates soluble solids concentration and is an important parameter for tomato paste and puree production.

Viscosity determines how the product flows through pipelines, pumps, mixing tanks, and filling nozzles.

Both parameters influence equipment selection.

5.4 Select the Packaging Format

The filling section should be designed around the final package.

For example:

  • Glass bottles may require a suitable bottle filling and capping system.

  • PET bottles require compatible filling and closure equipment.

  • Premade pouches require a suitable pouch filling and sealing machine.

  • Roll-film packaging requires a compatible form-fill-seal machine.

  • Industrial tomato paste requires suitable bulk or aseptic filling equipment.

Packaging specifications should be confirmed before selecting the final filling machine.

5.5 Consider Cleaning and Food Safety

Tomato products can contain acids, sugars, suspended solids, and seasoning ingredients.

The product-contact materials, pipeline design, seals, valves, and cleaning procedures must be suitable for the actual formulation.

A CIP (Clean-in-Place) system can be incorporated to clean compatible tanks, pipelines, and processing equipment.

For factories producing different sauce formulations, cleaning and product changeover procedures are particularly important.
